Wishbones were fitted with Noath precision balljoint extenders and tie rod flip kit to try to keep some decent suspension geometry and ride lower without stupid wishbone angles and bump steer, these are well made and pretty chunky items so should stand the test of time, got the lump up on the stand and some bits arrived from the USA in the form of the Serpentine set up conversion, this is billet Ally mounted along with pullies so no need to retain the heavy old original alternator bracket, it all adds up I guess :-D

Next was engine upgrade time, my mate had just finished his mk2 escort build and used a local guy to sort his Duratec engine he was putting in, after chatting to the guy it soon became apparent he knows his engine building/ tuning stuff I entrusted him with what would work well for what power I was after, 200bhp normally aspirated was what I had in my head, lots of mates have gone the turbo route but I wanted to keep this old school on throttle bodies, the guy used to work for Omex technology but has since branched out on his own, Omex bodies and ecu were suggested along with Jenvey intake manifold, Cat Cams, uprated valve gear, ported head, forged 11.5:1 comp pistons and rods and a complete machine/rebuild with all new seals, oil pump etc etc

Looking good, windage tray in, not sure of the Jenvey manifold angle though, had my doubts it was going to fit when I first saw it due to the angle :x

Sure enough, manifold was way wrong, after venting my frustration at the guy that supplied it, options are, source another manifold, Mangoletsi do one but the angle is super steep on entry to the head and convoluted which doesn't do anything for smooth flow, Jenvey DTH throttles wouldn't have thrown up this issue but I'm here now so got to deal with it, sent the manifold off to a fab shop with info on what needed doing, after 4 weeks nothing !, the usual "oh we're really busy we'll try to fit in in somewhen" story came back, don't think they really wanted to tackle it as it's quite a lot of work, wish they'd just said that in the first place though, decided to take the plunge and do it myself, needed a hacksaw with a super long blade due to manifold width, hacked my old saw in half, added 6" welded back together and got a power blade off the internet, made a jig and set to work sh1t or bust time, here goes

Hubbadubba,

This is beyond my skills level and finance, but saying that it’s why I always enjoy following a build..... fascinating, entertaining and rewarding for builder and audience. Thanks for posting [emoji106] Looking great.....

This was actually looking like it could work, cutting through it looked good, took a long time but a mate gave me a hand with the hacksawing, made another jig and took it to my local tig welder to fuse it all together, did 2 cuts to create a smoother slower change of angle, could have got a machine shop to cut it maybe, but didn't want the extra waiting around, got it back from welding 2 days later, set about hand filing it smooth and borrowed the die grinder from work to tackle the ports

Manifold has turned out awesome, I'm surprised at how well it came out, nice smooth transition on angle and topped off with Halfords truck liner textured paint looks good (been in a few months, no heat issues) engine build ongoing I could concentrate on going through the loom for the rest of the car and getting all the ancillaries working correctly, wiring is definately not my strong point, give me a spanner anyday but I've learnt a lot along the way with the help of the interwebs and managed to redo a lot of the wiring and bin all the old K-jet stuff not required anymore, previous owner had installed a late mk2 Golf CE2 fusebox which is a massive improvement over the old round pin plug stuff, uprated the headlights with relays, sourced a decent set of VDO gauges from a usa spec Audi with the angled binnacles, spun these round to face RHD and modified the surround to fit in the radio slot, all wired in and they light up too, bonus !, got my CAE shifter installed ready

Engine in now and I can get cracking on the cooling system, needed a smaller rad to clear the throttles, bit of research and had this one custom made to fit the room I had, thicker core but small nevertheless, calcs say it should do the business with a decent fan, sourced a Spal fan from the internet, variable speed brushless motor and will speed up / slowdown via a signal from the ecu / coolant temp sensor

Made a bracket for my shifter cables, you can buy these at £60 a throw, :-o I'll make mine thanks, got the coolant outlet angle changed to clear the throttle bodies which is usually required on the 16v when running bodies, piped in with Samco and ASH hoses, some inventiveness with stainless tubing managed to get clearance below the throttle bodies back into the block/head and water pump and fab'd up a pick up sensor bracket for the trigger wheel on the 1.8T crank pulley

Piping and Spal fan, the fan is pretty heavy so is supported with a bracket welded on the bottom of the rad so no weight is taken on the cores of the rad

Got the supersprint manifold wrapped up, installed a catch can from the block breather and fabricated a steering boot cover
